On m odels equipped with a center seat
console, rem ove the center console b efore p ro ­
ceeding to next step.
6. R em ove tran sm ission flo o r co ve r attaching screw s
and c o ver.
7. R em ove tra n s fe r case shift le v e r using T o o l J-8109
(m od ified ).

8. R aise and support veh icle on hoist.
9. R em ove c le v is pins from connecting links between
control
adapter
to
tra n s fe r

bolts attaching control adapter to tran s­
m ission tra n s fe r
case adapter and rem ove control
adapter fro m veh icle.
Installation—Dana Transfer Case
1. P o sitio n
control adapter to tra n s fe r case adapter
and install attaching bolts. Torqu e bolts to 25 ft. lbs.
NOTE:
Lubricate bolt boss with graphite grea se.
2. Install c le v is pins and cotter keys to connecting links
between control adapter and tra n s fer case sh ifter
shafts.
3. L o w e r veh icle on hoist. R em ove veh icle from hoist
a fte r com pleting the follow in g five steps.
4. Install tra n s fer case
(m od ified ).
5. Install tran sm ission flo o r co v e r and attaching bolts.
NOTE:
On m odels with center console, install
console with attaching retaining bolts.
6. Install heater d istrib u tor center outlet.
7. Install transm ission
Slide boot and reta in er into place and install r e ­
tain er attaching screw s.
8. Install flo o r coverin g in cab, then install le v e r boot,
reta in er and attaching screw s.
CONTROL A N D ADAPTER ASSEMBLY REPAIR
Disassembly—Dana Transfer Case (Fig. 7c)
1. R em ove bottom c o v e r attaching bolts, c o v e r and shift
plate from adapter.
2. R em ove shift inhibitor plug, spring and bumper a s ­
sem bly. If n ecessa ry to disassem ble this unit, com ­
p re s s spring and rem ove ro ll pin.
3. Using a sm all punch, rem ove r o ll pin from shift yoke
and shaft. Slide shift shafts from adapter.
4. If
distorted

otherw ise damaged, rem ove
le v e r pins,
sh ifter
shaft caps and lip seals from
adapter.
Assembly (Fig. 7c)
1. Tap shift le v e r r o ll pins (if rem oved) into adapter
case lip until flush with outer diam eter.
2. P osition sh ifter shaft lip seals (if rem oved) in shaft
le v e r
using
T o o l J-8109.

3. Ligh tly lu bricate outer shifter shaft and in sert shaft
into adapter through seal and engaging the shift yoke.
A lign yoke on shaft and install ro ll pin.
4.
L igh tly lu bricate and slide inner sh ifter shaft into
adapter with slot in shaft facing yoke.
5. Install shift inhibitor plug, spring and bumper a s­
sem bly into adapter. Using a s c re w d riv e r com press
bumper against spring and insert r o ll pin if unit was
previou sly disassem bled. Torqu e plug to 210 lb. ft.
NOTE:
Lu bricate end o f bumper with a graphite
type o f grea se o r equivalent.
6. Position
sh ifter shaft caps o v e r shaft ends (if r e ­
m oved) and tap into adapter.
CAUTIO N:
since bent or distorted caps may in terfere with
sh ifter shaft o p era tio n
7. P osition shift plate and bottom cover to adapter and
install retaining bolts. Torque to 20 lb. ft.
TRANSFER CASE REPLACEMENT
Removal
1. R aise and support veh icle on hoist. Drain tra n sfer
case.
2. Disconnect
TCS switch.
3. Disconnect re a r prop shaft from tra n sfer case and
tie up away fro m work area.
4. Disconnect front prop shaft from tra n sfer case and
tie up shaft away from work area.
5. Rem ove

case and control adapter and disconnect
