Wash spilled brake fluid off any
painted or plated surfaces immedi
ately. Brake fluid will damage the fin
ish. Use soapy water and rinse the
area completely.
1. Drain the master cylinder as described earlier in
this chapter.
2. Remove the electrical connector from the brake
switch (A, Figure 37) on the master cylinder.
3. Pull back the boot (B, Figure 37) and remove
the banjo bolt securing the brake hose to the master
cylinder. Remove the brake hose and both copper
washers. Discard the washers. New ones must be
installed during assembly.
CAUTION
Brake fluid damages paint and finish.
Immediately wash any spilled brake
fluid from the motorcycle. Use soapy
water and rinse the area completely.
4. Place the loose end of the brake hose into a
recloseable plastic bag to keep foreign matter from
the system and to protect the motorcycle from leak-
ing brake fluid.
5. Remove the two clamp bolts (Figure 38) and re-
move the master cylinder from the handlebar.
6. Remove the reservoir cap, diaphragm plate and
diaphragm. Pour out and discard any remaining
brake fluid. Never reuse brake fluid.
7. Installation is the reverse of removal. Note the
following:
a. Position the master cylinder so the face of the
clamp mating surface aligns with the mark on
the handlebar. See A, Figure 39.
b. Install the master cylinder clamp so the UP
stamp faces up.
c. Torque the clamp bolts (Figure 38) to 10 N•m
(89 in.-lb.). Tighten the upper clamp bolt first,
then the lower bolt. There should be a gap at
the lower part of the clamp after tightening.
d. Install the brake hose on the master cylinder.
Place a new copper washer on each side of the
hose fitting and torque the banjo bolt to 30
N•m (22 ft.-lb.).
e. Reconnect the brake switch electrical connec-
tor (A, Figure 37).
f. Add fresh DOT 4 brake fluid to the master
cylinder and bleed the brake system as de-
scribed in this chapter.
g. Install the diaphragm and diaphragm plate
into the reservoir. Secure the reservoir cap in
place with the two mounting screws.
WARNING
Do not ride the motorcycle until you
are sure the brakes are operating cor
rectly with full hydraulic advantage.
If necessary, bleed the brakes as de
scribed in this chapter.
h. Test ride the motorcycle slowly at first to
make sure the brakes are operating properly.
