Getting Started Starting Notes · REMOVE ALL PACKAGING BEFORE BEGINNING ASSEMBLY, INCLUDING THE PLASTIC COVERS ON THE HANDLEBAR POST AND WHEEL AXLE NUTS. · THE DIRECTIONS GIVEN IN THIS MANUAL—RIGHT, LEFT, FRONT/FORWARD, AND REAR/BACK—ARE ORIENTED AS THE RIDER WOULD SEE THEM WHEN SEATED ON THE BIKE. THE "RIGHT SIDE" OF THE BIKE, FOR EXAMPLE, IS THE SIDE WHERE THE RIDER’S RIGHT HAND AND FOOT WILL BE.
Attaching the Front Wheel YOU WILL NEED BOTH 15MM WRENCHES. 1. CAREFULLY POSITION THE BIKE UPSIDE DOWN ON A SOFT SURFACE—OR RIGHT SIDE UP BUT PROPPED ON A SUPPORT THAT LIFTS THE FRONT AXLE AT LEAST 1 FOOT OFF THE GROUND.

2. LOOSEN (BUT DO NOT REMOVE) THE 2 AXLE NUTS ON THE FRONT WHEEL BY TURNING THEM COUNTERCLOCKWISE WITH YOUR FINGERS OR THE 15MM WRENCH. DEPENDING ON HOW TIGHTLY THEY ARE FASTENED, YOU MAY NEED TO USE AN ADDITIONAL 15MM WRENCH TO HOLD THE NUT ON ONE SIDE STEADY SO THAT YOU CAN LOOSEN THE OTHER. 3.

4. PLACE THE WHEEL IN THE FRONT FORK SUCH THAT THE FOLLOWING CONDITIONS ARE MET: · THE SPACES MENTIONED IN STEP 3 REST IN THE WEDGES ON THE END OF THE FRONT FORK. · THE WASHERS AND AXLE NUTS ARE ON THE OUTER SIDES OF THE FORK. ·...

5. ON EACH SIDE OF THE AXLE, ROTATE THE WASHER UNTIL THE WASHER HOOK IS ALIGNED WITH THE WASHER HOOK HOLE IN THE FRONT FORK. PUSH THE HOOK INTO THE HOLE. 6. FULLY TIGHTEN BOTH AXLE NUTS BY TURNING EACH CLOCKWISE WITH THE 15MM WRENCH. 7.
Assembling the Front Brake YOU WILL NEED THE PHILLIPS-HEAD SCREWDRIVER AND 8MM WRENCH. 1. POSITION YOURSELF ON THE BRAKE SIDE OF THE FRONT WHEEL. 2. SPIN THE WHEEL UNTIL THE BRAKE MECHANISM IS NEXT TO THE FRONT SIDE OF THE FORK. FRONT FORK BRAKE MECHANISM...

3. LOOSEN AND REMOVE THE BOLT FASTENING THE BRAKE ARM TO THE BRAKE COVER PANEL BY TURNING IT COUNTERCLOCKWISE WITH YOUR FINGERS OR THE SCREWDRIVER. IF NECESSARY, USE THE 8MM WRENCH TO HOLD THE NUT ON THE BACK SIDE OF THE BRAKE ARM STEADY SO THAT YOU CAN MORE EASILY TWIST THE BOLT. 4.

5. ROTATE THE BRAKE TOWARDS THE TIP OF THE FORK UNTIL THE HOLES IN THE BRAKE COVER PANEL AND BRAKE ARM FROM WHICH YOU JUST REMOVED THE BOLT ARE ALIGNED WITH THE BRAKE ANCHOR SPACE IN THE FORK. ENSURE THAT THE BRAKE COVER PANEL AND BRAKE ARM ARE ON THE INNER SIDE OF THE FORK.
Adjusting the Brakes YOU WILL NEED THE 10MM WRENCH AND PHILLIPS-HEAD SCREWDRIVER. 1. ON THE FRONT BRAKE, LOCATE THE BOLT ON THE BACKSIDE OF THE BRAKE LEVER. HOLD IT STEADY WITH YOUR FINGERS OR THE PHILLIPS-HEAD SCREWDRIVER WHILE YOU LOOSEN (BUT DO NOT REMOVE) THE NUT ON THE FRONT SIDE BY TURNING IT COUNTERCLOCKWISE WITH THE 10MM WRENCH FOR 2 –...

2. USING YOUR FINGERS, PULL THE BRAKE LEVER TOWARDS THE BRAKE ARM. 3. WHILE HOLDING THE BRAKE LEVER IN THAT POSITION, USE THE FINGERS ON YOUR OTHER HAND TO PULL THE END OF THE BRAKE CABLE TAUT. 4. CONTINUE HOLDING THE CABLE TAUT WHILE YOU RELEASE THE BRAKE LEVER. 5.
Installing the Handlebar YOU WILL NEED THE 6MM ALLEN KEY. 1. FLIP THE BIKE UPRIGHT AND PROP IT UP WITH THE KICKSTAND (SEE PAGE 43). 2. LOOSEN BUT DO NOT REMOVE THE BOLT ON THE UNDERSIDE OF THE HANDLEBAR CLAMP BY TURNING IT COUNTERCLOCKWISE WITH THE 6MM ALLEN KEY FOR 2 - 3 ROTATIONS.

5. LOOSEN WEDGE NUT BY TURNING THE CAP BOLT ON THE TOP OF THE HANDLEBAR COUNTERCLOCKWISE FOR 1 – 2 ROTATIONS WITH THE 6MM ALLEN KEY. 6. POSITION THE HANDLEBAR ABOVE THE HEAD TUBE WITH THE HANDLEBAR POST IN LINE WITH THE STEM AND THE HANDBRAKE ON THE LEFT SIDE.

8. CHECK THAT THE HANDLEBAR AND FRONT FORK ARE ALIGNED, SUCH THAT WHEN THE WHEEL IS POINTED FORWARD AND THE HANDLEBAR IS STRAIGHT ACROSS THE BIKE. IF NECESSARY, MAKE ROTATIONAL ADJUSTMENTS ON EITHER THE HANDLEBAR OR THE FORK UNTIL BOTH PIECES ARE STRAIGHT AND ALIGNED. 9.
10MM WRENCH PHILLIPS-HEAD SCREWDRIVER WASHER BOLT Attaching the Front Fender YOU WILL NEED THE PHILLIPS-HEAD SCREWDRIVER AND THE 10MM WRENCH. 1. USE THE SCREWDRIVER TO HOLD THE BOLT ON THE FRONTSIDE OF THE FRONT FORK STEADY WHILE YOU LOOSEN AND REMOVE THE NUT ON THE BACKSIDE OF THE FORK BY TURNING IT COUNTERCLOCKWISE WITH THE 10MM WRENCH.

10MM WRENCH PHILLIPS-HEAD SCREWDRIVER WASHER BOLT FRONT FENDER 3. POSITION THE FENDER BEHIND THE FRONT FORK SUCH THAT THE FOLLOWING CONDITIONS ARE MET: · THE HOLE IN THE FENDER TAB IS ALIGNED WITH THE HOLE ON THE BACKSIDE OF THE FORK FROM WHICH YOU JUST REMOVED THE HARDWARE.

FRONT FENDER 5. WORKING ON ONE SIDE OF THE BIKE, LOOSEN AND THEN REMOVE THE BOLT AT THE BOTTOM OF THE FRONT FORK NEAR THE AXLE NUT BY TURNING IT COUNTERCLOCKWISE WITH THE SCREWDRIVER. REMOVE THE WASHER NEXT TO IT, AND SET THE HARDWARE ASIDE.

FRONT FENDER 9. FINISH TIGHTENING THE FENDER BRACE BOLTS WITH THE SCREWDRIVER, AND THEN TIGHTEN THE BOLT AND NUT AT THE TOP OF THE FENDER WITH THE SCREWDRIVER AND THE WRENCH. 10. CHECK THAT THE FENDER IS SECURE AND THE WHEEL SPINS FREELY UNDERNEATH IT.
Attaching the Pedals YOU WILL NEED THE 15MM WRENCH. 1. NOTE THE "R" AND "L" MARKINGS ON THE END OF SPINDLE OF EACH PEDAL, INDICATING "RIGHT" AND "LEFT." 2. ALIGN THE SPINDLE ON "L" PEDAL WITH THE HOLE AT THE END OF THE CRANK ARM ON THE SIDE OF THE BIKE WHERE YOU WILL PEDAL WITH YOUR RIGHT FOOT.

4. FINISH INSERTING AND THEN TIGHTENING THE PEDAL INTO THE CRANK ARM BY TURNING IT COUNTERCLOCKWISE WITH THE 15 MM WRENCH. CHECK THAT THE RIGHT PEDAL IS SECURE. 5. REPEAT STEPS 2 – 5 WITH THE RIGHT ("R") PEDAL. IMPORTANT: THE SPINDLE ON THE RIGHT PEDAL IS REVERSE THREADED AND NEEDS TO BE INSERTED AND TIGHTENED WITH CLOCKWISE TURNS.
Installing the Seat 1. PULL OPEN THE LATCH ON THE SEAT CLAMP. 2. LOCATE THE "MINIMUM INSERTION" MARK ENGRAVED NEAR THE BOTTOM OF THE SEAT POST. LOWER THE SEAT POST THROUGH THE CLAMP AND INTO THE SEAT TUBE. (IF THE CLAMP OPENING IS TOO NARROW TO RECEIVE THE POST, YOU CAN WIDEN IT BY TURNING THE KNOB COUNTERCLOCKWISE WHILE HOLDING THE LATCH STEADY.) 3.

4. TO SECURE THE SEAT IN PLACE, CLOSE THE LATCH ON THE SEAT CLAMP. 5. CHECK THAT THE SEAT IS SECURE: USE YOUR HAND TO PUT DOWNWARD PRESSURE ON THE SEAT. IF THE SEAT POST SLIPS FURTHER DOWN INTO THE TUBE, BRING IT BACK TO POSITION AND TIGHTEN THE CLAMP BY TURNING THE KNOB CLOCKWISE.
WASHER SCREW Attaching the Cargo Rack SCREWDRIVER YOU WILL NEED THE PHILLIPS-HEAD SCREWDRIVER AND AN ASSISTANT TO HOLD THE RACK STEADY WHILE YOU INSTALL IT. 1. LOOSEN THE SCREW ON EACH SIDE OF THE FRAME JUST BEHIND THE SEAT POST BY TURNING IT COUNTERCLOCKWISE WITH THE PHILLIPS-HEAD SCREWDRIVER.

2. LOOSEN THE SCREW ABOVE THE REAR AXLE NUT ON EACH SIDE OF THE BIKE (NEXT TO THE ONE SECURING THE REAR FENDER BRACKET) BY TURNING IT COUNTERCLOCKWISE WITH THE SCREWDRIVER. REMOVE BOTH SCREWS, ALONG WITH THE WASHERS UNDERNEATH THEM, AND SET THEM ASIDE WITH THE OTHER HARDWARE.

CARGO RACK 3. POSITION AND HOLD THE CARGO RACK ABOVE THE REAR FENDER SUCH THAT: · THE REFLECTOR IS AT THE REAR OF THE BIKE. · THE HOLES AT THE END OF THE FRONT SUPPORTS FOR THE CARGO RACK ARE ALIGNED WITH THE NOW-EMPTY SCREW HOLES IN THE FRAME JUST BEHIND THE SEAT POST, AND ON THE OUTERMOST SIDE OF THE FRAME.

Securing the Bell 1.10 YOU WILL NEED THE PHILLIPS-HEAD SCREWDRIVER 1. LOOSEN (BUT DO NOT REMOVE) THE SCREW ON THE BELL CLAMP BY TURNING IT COUNTERCLOCKWISE FOR 1 - 2 ROTATIONS WITH THE SCREWDRIVER. 2. ROTATE THE BELL AROUND THE HANDLEBAR UNTIL IT IS IN A POSITION WHERE THE BELL TAB CAN EASILY BE REACHED BY THE RIDER’S RIGHT-HAND THUMB WHEN HOLDING ONTO THE HANDLEBAR.
Securing the Front Reflector 1.11 YOU WILL NEED THE PHILLIPS-HEAD SCREWDRIVER. 1. ROTATE THE FRONT REFLECTOR CLAMP AROUND THE HANDLEBAR UNTIL THE REFLECTOR IS FACING THE FRONT OF THE BIKE. 2. TIGHTEN THE SCREW BY TURNING IT CLOCKWISE WITH THE SCREWDRIVER TO SECURE THE REFLECTOR CLAMP IN PLACE.
Securing the Handbrakes 1.12 YOU WILL NEED THE 5MM ALLEN KEY. 1. LOOSEN THE SCREW ON THE LEFT HANDBRAKE CLAMP BY TURNING IT COUNTERCLOCKWISE FOR 1 – 2 ROTATIONS WITH THE 5MM ALLEN KEY. 2. ROTATE THE HANDBRAKE CLAMP AROUND THE HANDLEBAR UNTIL THE HANDBRAKE LEVER IN A POSITION AT WHICH CAN EASILY BE REACHED BY THE RIDER WHEN HOLDING ONTO THE HANDLEBAR.
3. REMOVE THE AIR PUMP AND REPLACE THE DUST VALVE BY TWISTING IT ON CLOCKWISE. 4. REPEAT WITH THE OTHER TIRE. IMPORTANT: ONLY USE A MANUAL AIR PUMP TO INFLATE THE TIRES ON YOUR ZEPHYR. NEVER USE AN AIR COMPRESSOR; DOING SO MAY CAUSE THE TIRE TUBES TO POP.
